The Manufacturing Crisis
Great Lakes Industrial Logistics was facing a “final-mile” crisis within their facility. While their upstream filling and primary packaging lines were running at high speeds, the end-of-line casing process remained manual. Eight operators were required per shift to fold boxes, manually group products, and tape cases. This created a massive bottleneck; if two workers called in sick, the entire $2M filling line had to be throttled down by 40%. They needed to bridge the gap between “packaged product” and “shippable case” with zero human intervention.
The Azomak Engineering Intervention
Azomak designed a Unified Case Erecting, Loading, and Sealing Cell that synchronized perfectly with their existing primary packaging output.
Smart Infeed Accumulation: Instead of products arriving in a chaotic flow, we engineered a servo-driven “Collator” that groups bags or bottles into the exact matrix (e.g., 3×4 or 4×6) required for the shipping case.
Robotic Pick-and-Place Precision: We integrated a high-speed Delta Robot equipped with custom-molded vacuum grippers. This ensures that even fragile primary packaging (like thin-film sachets) is handled with a “soft touch,” preventing ruptures during the casing phase.
Integrated Case Erector: The system automatically pulls flat-packed corrugated cardboard, squares it, and seals the bottom—delivering a ready case to the loading station every 6 seconds.
Direct Client-Engineer Dialogue
Facility Manager: “Our main concern is the variety. On Mondays we case 12-packs, on Tuesdays we do 24-packs. Can your machine handle the changeover without an hour of downtime?”
Azomak Lead Engineer: “We’ve implemented ‘Recipe-Based Changeover.’ The operator just selects the product on the HMI, and the robotic grippers and guide rails adjust themselves automatically. You go from 12-pack to 24-pack in under 3 minutes.”
Post-Install Feedback: “It’s a ‘Lights-Out’ operation now. We moved our casing staff to more skilled quality-control roles. The machine doesn’t get tired, it doesn’t take breaks, and every case is taped perfectly square, which has actually improved our pallet stability.”
